How Screen Printing
Actually Works
Screen printing is the most widely used method for custom apparel and the most misunderstood. Most people think it's straightforward: you press ink through a mesh, and the shirt comes out printed. What actually happens in the shop before the first shirt hits the press is a lot more involved, and it's the part that determines whether your finished product looks right.
It Starts Long Before the Press
When a client hands over a logo and says "I want this on 100 shirts," they're seeing the beginning and the end of the process. What happens in between is where quality gets built in or problems get baked in.
Screen printing setup is a multi-step process that takes a digital file and translates it into something that can be physically reproduced in ink, at volume, on fabric. Every step requires decisions, and every decision has consequences that show up on the finished product. Understanding what those steps are is the fastest way to understand why certain file requirements exist, why setup costs are real, and why minimum quantities matter.
Key point: The setup process is essentially the same whether you're printing 24 shirts or 500. That's why setup cost is a fixed charge and why per-unit cost drops significantly as quantity increases.
The Setup Process, Step by Step
Here's what actually happens in the shop from the moment your artwork is confirmed to the moment the press starts running.
- 01Color separation. Screen printing prints one color at a time. A design with four colors requires four separate passes through the press, one for each color. The first step is breaking the artwork apart by color. Each color becomes its own layer, precisely isolated so the final print reassembles correctly on the garment.
- 02Film output. Each separated color layer is output onto a transparent film positive, essentially a high-contrast black-and-white transparency that shows exactly where that color will print. Film positives need to be extremely sharp and accurate, because they're what gets burned onto the screen.
- 03Screen preparation. A screen is a fine mesh frame coated with a light-sensitive emulsion. One screen is prepared for each color in the design. The film positive is laid on top of the screen and exposed to UV light. Where the film blocks the light, the emulsion stays soft. The unhardened areas are washed out, leaving an open stencil in the exact shape of that color layer.
- 04Press registration. Every screen is mounted on the press and carefully aligned so that each color prints in exactly the right position relative to the others. A misregistered screen means colors don't line up, which shows up as blurry edges or color bleeding on the finished print.
- 05Ink mixing and test print. Inks are mixed to match the specified colors. Before production runs, a test print is pulled on a scrap piece of fabric to confirm color accuracy, placement, and registration. This is the last quality gate before production starts.
- 06Production run. Once the test print is approved, the press runs. Each garment is loaded, passed through every screen in sequence, and unloaded. After printing, garments go through a dryer tunnel to cure the ink. A properly cured screen print will hold up to hundreds of washes without cracking or fading.

Why the Setup Phase Determines Print Quality
Every quality issue you see in a screen printed garment can almost always be traced back to a decision made during setup. Ink that cracks after washing was cured at the wrong temperature or not long enough. Colors that bleed into each other are a registration problem. Prints that look dull or chalky were printed with the wrong ink for the fabric or the application method.
Good setup is invisible. Bad setup announces itself. And by the time you can see the problem, the press has already run 200 shirts.
This is why most apparel quality issues aren't actually quality problems in the way clients think of them. The solution isn't a faster press or a different brand of ink. It's more rigorous preparation before the run starts.
One thing we see regularly: clients who've ordered from low-cost online providers and received prints that faded after a few washes. Almost always, that's a curing problem. It's a production shortcut that saves time on the back end and costs the client on the front. We don't do it that way.
What This Means for Your Order
Why artwork requirements matter. The color separation step requires vector artwork or a high-resolution file with clean, clearly defined colors. A four-color design costs more to set up than a one-color design because there are four times the screens, four times the film output, and four registration points to align.

Why Pantone specs matter. Ink mixing is only as accurate as the color specification it's working from. "Our brand blue" is not a specification. A Pantone number is. If you can't provide a Pantone value, we'll mix to the closest match and show you a test print.

Screen printing is the best method for orders with solid-color designs, larger quantities, and applications where durability matters. The cured plastisol inks used in screen printing are exceptionally durable. For team uniforms, staff shirts, or high-quantity event apparel, screen printing usually delivers the best cost-per-unit for the quality level.
It's not the right choice for everything. Photographic designs, full-color gradients, and very small quantities are better handled by DTG or DTF. One-off prints are almost always not worth the setup cost.

What to Bring to a Screen Printing Quote
Have your artwork in vector format (AI, EPS, or PDF with embedded fonts), or at minimum a high-resolution PNG at 300 DPI or higher. Know your color count. Have a quantity range in mind. Know your deadline. And if your brand has defined Pantone colors, bring those values.
You don't need to have everything figured out before you reach out. The quoting process is designed to surface questions and provide answers. But the more specific your brief at the start, the more accurate the quote you'll get back.
Frequently Asked Questions
How many colors can a screen printed design have?
Technically there's no hard limit, but practical and cost considerations usually keep most designs at 1 to 6 colors. Each additional color adds a screen, more film, additional registration points, and another pass through the press. Beyond 6 colors, most orders are better served by DTG or DTF printing.
Can screen printing be done on dark-colored shirts?
Yes, but it requires an additional step called an underbase. A layer of white ink is printed first and cured, then the color layers go on top. The underbase adds one screen and one pass to the setup, which increases cost, but it's required to get accurate colors on dark garments.
How long do screen printed designs last?
A properly cured plastisol screen print is extremely durable. On quality garments with standard care, a well-executed screen print can last the life of the shirt without significant fading or cracking. Prints that fade quickly were either undercured, used low-quality inks, or were applied to a fabric the ink wasn't compatible with.
What's the minimum order quantity for screen printing?
InkWorx minimums for screen printing start at 12 pieces per design. Below 12 pieces, the setup cost per unit typically makes DTG or DTF a better economic fit. For mixed size runs across the same design, all sizes count toward the total.
Do I need to provide separated artwork, or does InkWorx handle that?
